Innovative Cold Forging Methods for Manufacturing Various Types of Gearing by Means of Preforming

Abstract

Cold forging of toothed components presents a challenge for forming technology due to high punch forces and tremendous tool loads. This leads to development of alternative methods and processes to reduce the disadvantageous process characteristics during forming. A possible method for process improvement is using a preforming operation, where the achieved preform can be formed further either in the same die-set or in a different die-set of the following operation. Preforming can be used to systematically control the path of material flow and influences inherentlythe frictional contact of the workpiece with the tool and the die filling, etc. For this reason, the Institute for Metal Forming Technology in Stuttgart has developed various new processes for forming different types of gearing. For this purpose, a two-stage coining process and a two-stage transverse extrusion process were developed, by means of which an enhanced die filling in the second forming process.The developed type of material flow throughout the complete process chain is called the Free Divided Flow (FDF) -method. The FDF-method enables a more efficient die filling while simultaneously reducing the tool load. Applying this idea to the Samanta process lead to a modified version with enhanced process characteristics. This process includes a newly designed die which leads to a successive forming of the toothing. The process, which was developed as a packaged extrusion process, uses the advantages preforming leading to a completely different material flow path to achieve the required tooth geometry.
