Until now, its use was limited to machine beds due to its comparatively low tensile strength. Its use in moving structural components has not been possible until now. Recent research results have shown that this challenge can be met by integrating prestressed carbon fibers. Until now, the production of samples out of prestressed fiber-reinforced polymer concrete has been carried out according to fixed specifications. It is not yet clear whether these specifications are suitable to fully exploit the potential of the material. Samples manufactured to these specifications show at least a large scatter in bending stiffness. Within the scope of this paper, the existing manufacturing process is validated by the variation of process steps. Specifically, this involved the use of a shaker, variation of the dwell time in the mold, variation of the resin content, and the procedure for impregnating the fibers. The characterization of the samples showed that the scatter could only be reduced by increasing the dwell time. It has a pose-dependent dynamic behavior with structural Eigen modes between 28 Hz and 50 Hz. Based on these results, the stability lobe diagrams (SLD) for the milling module at different axis-positions are derived. The milling module shows a changing process stability with a maximum critical cutting depth of 7.2 mm at “best case” position and 2.3 mm at “worst case” position. Chatter can leads to damage of the tool, the part or the machine tool. Therefore, the estimation and prediction of the process stability is very important. The process stability depends on the spindle speed, the depth of cut and the width of cut. In milling, the process conditions are defined in the NC-program. While the spindle speed is directly coded in the NC-program, the depth and width of cut are unknown. This paper presents a new simulation based approach for the prediction of the depth and width of cut of a milling process. The prediction is based on a material removal simulation with an analytically represented tool shape and a multi-dexel approach for the work piece. The new calculation method allows the direct estimation of the depth and width of cut, which are the influencing parameters of the process stability, instead of the removed volume as existing approaches do. The knowledge can be used to predict the stability of new, unknown parts. The correlation of the maximum stable cutting depth and the spindle speed can be shown in a stability lobe diagram (SLD). The stability is different for different width of cut and can change with the axis positions. Today it is already a great effort to estimate the \\SLD\\ only for one position. Many experiments are necessary to measure the \\SLD\\ or derive a detailed mathematical model to calculate the SLD. Moreover not only the cutting depth, but also the cutting width should be represented in the SLD. This paper presents a new approach to assess the process stability based on measured acceleration signals. The multidimensional stability lobe diagram (MSLD) are derived during the production using two new continuously learning algorithms. In this paper the application of a continuous learning support vector machine and a continuous neural network is shown. The support vector machine and the neural network are extended to make them capable for continuous learning and time-variant systems. A new trust criterion is introduced, which gives information about the prediction quality of the output for the selected input region. New concepts of product datamodelling are necessary for a structured and object-oriented description ofmachining.The development of STEP-NC (ISO 14649) over the last ten years has brought newopportunities for automating the CAx process chain. The present paper portraysa methodology for implementation of a standardized CAx process chain forrotational asymmetric parts, which are described in the technology-orientedprocess model for turning (ISO 14649-12). STEP-NC addresses theseproblems by aiming at the availability of higher information content in CNCs.In this paper, a generic approach to preprocess and feed back process datafrom servo drives to CNCs and CAPP systems is presented. This approach restson the application of open digital servo drives in machine tools and thedesign of application-dependent algorithms to process and exchange drivesignals for both, online and offline optimization of machining processes. Thecritical cutting depth varies for different spindle speeds. Unstable processescan be stabilized by varying the spindle speed. This paper presents a newapproach to stabilize the process by using adaptive spindle speed variationand selection (ASSV/ASSS). Based on the current cutting conditions theparameters of the ASSV are calculated by an in-process feedback controller tostabilize the process. In parallel a new stable spindle speed for the cuttingdepth is derived and selected (ASSS). Even if there exists no stable spindlespeed for the cutting depth, the ASSV stabilizes the process. The results areverified with simulations and with experiments on a commercial millingmachine. This free motion capability of the servo press can be used to integrate follow up processes into the sheet metal forming tool. With this approach, specialized equipment like dedicated welding stations become unnecessary. Moreover, by introducing transformability to the design, this integration can be made reversible. Depending on the production situation, it is possible to run the process integrated or externally. This tool design allows the manufacturer to adapt to demand more easily, thus increasing its competitiveness. However the complexity of such sheet metal forming tools is significantly increased. Thus tool manufacturers have yet to embrace the new capabilities of the servo press. In this paper we will show the design for a transformable sheet metal forming tool. The tool will produce a clamp, consisting of a ring and a holder. Ring and holder are formed, combined and welded within the tool. We will discuss the issues concerning mechanical and control systems design and how we have solved them. Suppression of chatter is still an important measure to increaseproductivity. Spindle speed variation is a known possibility to reduce chattervibrations without changes to the machine tool using the degree-of-freedom ofthe spindle speed. In this paper the new adaptive spindle speed variation(ASSV) method is presented. The ASSV algorithm automatically adapts theamplitude and the frequency of the spindle speed variation due to the currentprocess stability conditions taking into account the machine capability andthe process technology. A simulation model of the milling process is used toanalyze and verify the functionality of the ASSV.
